Check out this milled PCB that Per from  Zapro.dk Blog has made. If you think those are small traces and fine work for a milled PCB you are right. Not to mention the vias are plated through. This board is for a 5X5X5 LED cube that you can see in action here. This was done using a Protomat and a Minicontac II. You can see a Protomat in action here.

    I have to say: this must be the best milled PCB I have even seen. I’ve gotta check with him on what kind of post-milling has been done. I always get torn edges and just in general not a very smooth surface. His looks like it’s been etched – a perfect job. Wanna learn how to do it!

    This has been achieved by DIY means before. The trick is to probe the PCB height on multiple points (e.g. in a relatively dense grid patter – avoiding vias) to create a model of the Z corrections to apply for each milled point. This technique allows precise control of the router depth required to etch the board at a particular width.

    Hi, OP here. Post-milling ? The fine details are routed with a 0,2mm cutter, called a Uni-Cut, it has a 45-degree tip that routs away the copper. All bigger details are removed with a 1 or 2mm 2-flute endcutter. There is no post-processing of the board other than a polish with a scotch-pad and chemical tinning at the end.
    There is absolutely no need to do any height-measurements, as long as the copper is the same thickness allover, which haven’t been a problem. The dielectric (be it FR4 or FR-2) which can wary a bit in thickness. Around the collet of the machine, there is a semicircular sole which the z-axis rides on, so once the depth of the tool has been set in relation to the sole, the milling depth is always the same. Quite ingenious actually!
