With Halloween right around the corner cutting foam to make things like fake tombstones is something some of us will be thinking about. There are lots of ways to get the job done, you could use the standard utility knife or make a wire cutting CNC machine. But with a bit of time and a few dollars of parts (or possible no cost in parts based on the size of your junk box) you could make a DIY Hot Wire Foam Cutter to make quick, clean and fast foam cuts. This Foam Cutter by LaserPup could be built in a few hours and after a bit of tweaking is sure to produce great results.

“To make a hot foam cutter all you need to do is cause a wire to heat up, and that is easily accomplished by running a small electric charge through it. But to do this you need to use the correct type of wire. Luckily for me someone has already discovered that you can use a guitar string, and this is a lot cheaper/easier than finding nichrome wire. I made up a shopping list of required parts that I would need to purchase:

- Large Plastic Cutting Board ($10)

- 1″ Square Dowel ($2.50)

- Metal Brackets ($5)

- Guitar String ($1)”

    When i needed to cut lots of styrofoam i put a table under a lamp fixture and ran some wire between and then used an old 4V transformer to heat it up. Worked great for cutting very large stuff and only takes minutes to set up.

    I hate to say it but I didn’t even bother with the voltage regulation – I just used a lamp dimmer (resistive load, right?) and turned it up slowly until it was the right temp. Nothing exploded nor burned down and it took about 3 minutes to do.

Nothing exploded nor burned down and it took about 3 minutes to do. Since large runs of wire will stretch as they heat, I had the top link tensioned with a bungee cord, which took a bit longer.
